I intend to install SilverStripe to a 'dev' directory to leave the old site live and untouched. After I've finished creating the new SS-powered site I'll need to move everything into the main site directory. I'm just wondering what the proper procedure was to do this without breaking anything. Hate to tell the client "Well, all we have to do now is go live," and then have the site break because of wonky folder issues. Anyone?

No problems to expect there... just point the doc-root to the new directory or move all files 1 level up.
